What does PLC maintenance involve?

A Programmable Logic Controller (PLC) is the brain of an automated industrial or commercial system. It reads inputs from sensors and switches, executes a logic program, and controls outputs including motors, valves, conveyors, and process equipment. When a PLC faults, the system it controls stops. Production halts, costs mount, and the pressure to restore operation quickly is significant.

PLC maintenance involves a combination of hardware checks (power supplies, input/output cards, communication modules, battery backup), firmware and program verification, fault code diagnosis, I/O testing, and network communication checks. Preventive maintenance programs reduce unplanned downtime by identifying failing components before they cause a system halt.

PLC maintenance concepts for facility managers

PLC hardware components

A PLC system consists of a power supply module, a CPU (processor), digital and analogue input modules, digital and analogue output modules, and communication modules. Each component has a defined service life and failure mode. Power supplies and fan modules typically fail first. I/O modules can fail due to surge damage, overloading, or age. CPU memory backup batteries typically need replacement every two to five years.

Preventive vs reactive maintenance

Reactive maintenance means fixing the PLC after it fails. This maximises production time but leads to unplanned outages that cost significantly more than scheduled downtime. Preventive maintenance means scheduled inspections, cleaning, module health checks, firmware updates, and battery replacement at defined intervals. A well-structured PLC preventive maintenance program typically reduces unplanned downtime by 40 to 70 percent.

Program backup and documentation

Many older industrial facilities have PLC programs that exist only on the PLC itself with no backup copy and no documentation. A single hardware failure can result in permanent program loss, requiring a complete re-commission from scratch. We strongly recommend uploading and archiving program backups from all PLCs in your facility. We include this as part of all preventive maintenance visits.

Obsolete PLC platforms

PLC platforms are eventually discontinued by manufacturers. Spare parts for obsolete platforms become scarce and expensive. A platform migration project replaces the old PLC hardware with a current-generation equivalent and translates the existing program to the new platform's language. Migration projects require careful planning to avoid changing machine behaviour. We carry out controlled migrations to minimise risk to your operations.

We work with all major PLC platforms available in Australia including Siemens (S7-300, S7-1200, S7-1500, TIA Portal), Allen-Bradley (Micro800, CompactLogix, ControlLogix), Mitsubishi (FX, Q, iQ-R series), Omron (CP, CJ, NX/NJ series), Schneider Electric (Modicon, Zelio), and Beckhoff (TwinCAT). We advise upfront if a specific platform is outside our experience range.

02What happens if my PLC fails and I have no program backup?

If the PLC CPU is still readable, we can upload the program before replacing the hardware. If the CPU is completely dead and no backup exists, the program may be lost. In this case, machine re-commissioning from scratch is required, which can take days to weeks depending on system complexity. This is why we recommend program backup as an urgent first action for any facility without current backups.

03Can you carry out PLC work after hours to avoid production downtime?

Yes. Many of our industrial PLC maintenance jobs are scheduled during planned shutdown windows, night shifts, or weekends to minimise production impact. We are available Monday to Sunday and provide after-hours emergency response. After-hours rates apply for work outside standard business hours.

04How long does a PLC fault diagnosis typically take?

Simple I/O faults or communication errors can often be diagnosed within one to two hours. Complex process faults involving timing, sequencing, or interaction between multiple PLCs can take a full day or more. Remote pre-diagnosis using your fault codes significantly reduces on-site time. We encourage you to call before attending so we can prepare.

05Do you provide maintenance agreements for ongoing PLC support?

Yes. We offer annual preventive maintenance agreements for industrial facilities in NSW. A typical agreement includes scheduled visits at agreed intervals, health checks on all PLC hardware, program backups, firmware review, documentation updates, and a defined emergency response time. We tailor the agreement to your facility's risk tolerance and operational requirements.

06What is the typical lifespan of a PLC?

PLC CPUs from major brands typically have a design life of 10 to 20 years with proper maintenance. Power supplies and fan modules often fail sooner. I/O modules can fail earlier in harsh environments. Most manufacturers support their platforms for 10 to 15 years after release. When spare parts become unavailable for your platform, a migration project is worth considering to avoid being stranded after a hardware failure.
